Understanding Voltage Drop

Voltage drop is the reduction in voltage that occurs as electrical current flows through a conductor. Every wire has resistance, and that resistance converts some of the electrical energy into heat, reducing the voltage available at the load end of the circuit. The longer the wire run and the higher the current, the greater the voltage drop.

For practical purposes, voltage drop matters because equipment is designed to operate within a specific voltage range. Motors running on low voltage draw more current, overheat, and fail prematurely. Lighting on low-voltage circuits produces visibly dimmer output. Sensitive electronics may malfunction or shut down entirely.

NEC Voltage Drop Recommendations

While the NEC does not mandate a specific maximum voltage drop, it includes two informational notes that are widely treated as industry standards. NEC 210.19(A) Informational Note No. 4 recommends that branch circuit conductors be sized so that the voltage drop does not exceed 3% at the farthest outlet. NEC 215.2(A) Informational Note No. 2 recommends that the total voltage drop for both the feeder and the branch circuit combined not exceed 5%.

These are recommendations, not requirements — but most inspectors, engineers, and contractors treat them as the practical standard. Many specifications for commercial and industrial projects explicitly require compliance with these limits.

Voltage Drop Formula

This calculator uses the effective impedance method, which accounts for both resistance and reactance. The formulas are:

Single phase: Vd = 2 × I × Ze × L ÷ 1000

Three phase: Vd = √3 × I × Ze × L ÷ 1000

Where I is the current in amps, Ze is the effective impedance in ohms per 1000 feet (calculated as R×cosθ + Xl×sinθ), and L is the one-way circuit length in feet. The resistance values (R) come from NEC Chapter 9, Table 8 at 75°C, and the reactance values (Xl) are representative values for typical raceway configurations based on conduit type.

Copper vs. Aluminum Conductors

Copper conductors have lower resistance than aluminum at any given wire gauge, which means less voltage drop for the same circuit length and current. Aluminum conductors are lighter and less expensive per foot, but you typically need to go up one or two wire sizes to match the performance of copper. For example, a 4/0 AWG aluminum conductor has approximately the same resistance as a 2/0 AWG copper conductor. Tips for Reducing Voltage Drop

If your calculation shows excessive voltage drop, there are several strategies to bring it within acceptable limits. The most common approach is to increase the wire gauge — a larger conductor has lower resistance per foot. You can also shorten the circuit length by relocating the panel closer to the load, or increase the system voltage (for example, running a 240V circuit instead of 120V cuts the current in half for the same wattage, which cuts voltage drop in half). For very long runs, paralleling conductors — running two sets of smaller wires instead of one large set — can be both effective and easier to install.

Frequently Asked Questions

What is an acceptable voltage drop percentage?

The NEC recommends no more than 3% voltage drop for branch circuits and 5% for the combined feeder and branch circuit. While these are informational notes rather than code requirements, most engineers and inspectors treat them as the practical standard. Some applications, particularly sensitive electronics and medical equipment, may require even tighter tolerances.

How do I calculate voltage drop for a three-phase circuit?

Three-phase voltage drop uses the same basic formula as single-phase, but the multiplier changes from 2 to √3 (1.732). This is because in a three-phase system the return current is carried by the other phase conductors rather than a dedicated neutral, which changes the effective circuit geometry. Does conduit type affect voltage drop?

Yes, but the effect is generally small on typical branch circuits and becomes noticeable mainly on long runs with large conductors. Steel (metallic) conduit introduces higher reactance than PVC (non-metallic) conduit due to the magnetic properties of steel. This additional reactance increases the effective impedance of the circuit, resulting in slightly higher voltage drop. This calculator accounts for conduit reactance using representative values for typical PVC, steel, and aluminum raceway configurations.

What is power factor and why does it matter for voltage drop?

Power factor is the ratio of real power to apparent power in an AC circuit. Purely resistive loads like heaters have a power factor of 1.0, while motors and other inductive loads typically have a power factor between 0.75 and 0.90. A lower power factor means the current waveform is out of phase with the voltage, which changes how resistance and reactance combine to produce voltage drop. For purely resistive loads, only wire resistance matters. For inductive loads, conduit reactance becomes a more significant factor. If you are unsure of the power factor, 0.85 is a reasonable general-purpose default.

Should I use copper or aluminum wire to reduce voltage drop?

Copper has approximately 61% of the resistance of aluminum at the same wire gauge, so it produces less voltage drop for the same size conductor. However, aluminum is significantly less expensive per foot. For long feeder runs, it is often more economical to use a larger aluminum conductor than a smaller copper one. As a rough rule, going up two AWG sizes in aluminum gives similar performance to copper — for example, 4/0 AWG aluminum is comparable to 2/0 AWG copper in resistance.

Why does my voltage drop change when I switch conduit types?

Different conduit materials have different magnetic properties that affect the reactance (Xl) component of impedance. Steel conduit has the highest reactance because it is ferromagnetic, PVC has the lowest because it is non-magnetic, and aluminum conduit falls in between. The reactance effect is more pronounced on larger conductors and circuits with lower power factors. For small wire sizes on short runs with resistive loads, the conduit type makes very little difference.
